Why your belt won’t track

The belt is telling you what’s wrong — you just have to know how to read it. A field diagnosis guide.

A mistracking belt is one of the most misdiagnosed problems in a plant, because everybody grabs the same wrench first: the tracking idler. Here’s the truth — a self-aligning idler is a correction, not a cause-fixer. The belt is wandering because something is steering it, and until you find the something, you’re just arguing with physics.

The good news: a mistracking belt tells on itself, if you watch a few full revolutions and pay attention to when and where it wanders. That pattern is the diagnosis.

The golden rule of tracking: a belt moves toward the side where it contacts the idler first, and toward the end of the roller it touches first. Every steering effect on the conveyor is some version of this rule.

The usual suspects, in order of likelihood

  • Material buildup on rollers. A quarter inch of packed fines on one return roll changes its diameter, and now it steers. This is the cheapest fix on this list and the most common cause we find — and it points at a carryback problem upstream (see the pile’s carryback section).
  • Idler frames out of square. One knocked frame — from a lump, a loader bucket, or installation day — steers the belt at that station forever. Frames must be square to the belt line, not just “bolted down.”
  • Off-center loading. If the chute drops material against one side, the load itself pushes the belt the other way. No tracking idler beats a crooked chute.
  • A crooked splice. A splice cut out of square makes the belt a very long, very expensive banana. It will wander on rhythm, forever, until re-spliced square.
  • Seized rolls. A dead roller isn’t just wear and drag — it’s an asymmetric friction patch that steers.
  • Pulleys out of alignment. Head, tail, snub, bend, take-up: every one has to be level, square to the belt line, and parallel to each other.

The fix sequence that actually works

Chasing tracking with knee-jerk idler adjustments makes belts worse — every tweaked idler is now a permanent steering input. Do it in this order:

  • 1. Clean everything. Rolls, pulleys, tail area. Half of all “tracking problems” die right here.
  • 2. Square and level the structure. String-line it. Fix knocked frames, re-square pulleys, verify take-up alignment.
  • 3. Fix the loading. Material dead-center, dropped in the direction of travel, at close to belt speed where possible.
  • 4. Check the belt itself. Splice square? Belt cupped or cambered? Some belts can’t be tracked — they can only be replaced.
  • 5. Only now add or adjust tracking devices — and treat every one you “need” as a flag that something upstream is still wrong.
Why it matters: a mistracking belt eats its own edges against the structure, spills material in piles, and in the worst case runs itself off the conveyor entirely. Edge damage is the most preventable belt killer there is — and it’s always a symptom, never a disease.

Frequently asked questions

How much mistracking is acceptable?

A rule of thumb many plants use: the belt should stay within its own width on the widest structure — edges clear of every frame and bracket at all times. If the edge ever touches steel, it's actionable. The belt that 'only rubs a little' is filing its edge off on every revolution.

Can I just install a self-aligning idler and move on?

You can, and it may hold the belt for a while — but a tracker working hard is a tracker masking a cause that's still there. Use self-aligners as insurance on a healthy conveyor, not as treatment for a sick one.

Why does my belt only mistrack when it rains?

Water changes the friction between belt and rollers, and it rarely changes it evenly — one side of the conveyor gets more wet or more buildup than the other, and the difference steers. Covers and wind guards fix more tracking problems than people expect.

The belt wanders back and forth on a rhythm. What is that?

A repeating wander that cycles with each belt revolution is the signature of a problem traveling with the belt — nearly always the splice or belt camber. Watch the splice: if the belt shifts every time it passes the head or tail pulley, you've found it.
