Carryback: the mess under the belt

If you’re shoveling under a conveyor, the discharge is happening in the wrong place. Here’s where it leaks and how to stop it.

What carryback actually is

Carryback is the material that doesn’t leave the belt at the discharge. It clings to the carrying surface, rides around the head pulley, and drops off wherever it feels like it — under the return run, into the rollers, onto the walkways, into the pit. A belt cleaner’s whole job is to make that number small. When you’re shoveling under a conveyor, the cleaner is losing.

The number nobody budgets: industry studies put typical carryback losses in the tons-per-week range for a single busy conveyor. It doesn’t look like much per revolution — a wet film and some fines — but a belt does a lot of revolutions. The cleanup labor, the wrecked return rolls, and the housekeeping citations are all the same line item wearing different hats.

Why it happens — the honest list

  • No cleaner where there should be one. Still common. A bare head pulley on wet, sticky material is a carryback machine.
  • The cleaner is worn out. Blades are consumables. A blade past its wear line isn’t cleaning — it’s waving at the material as it goes by.
  • The cleaner is out of tension. Under-tensioned, the blade skates on the film. Over-tensioned, it chatters, wears fast, and still doesn’t clean. Tension to the manufacturer’s spec — not to “that feels about right.”
  • One cleaner doing a two-cleaner job. A primary alone typically removes the heavy layer — the majority of carryback, but not the film. Wet or fine material needs a secondary to finish. (The pile has a whole section on who does what: primary vs. secondary vs. tertiary.)
  • Wrong blade for the material. Hot, oily, or sharp material eats general-purpose urethane. Mechanical splices ban aggressive blades. Blade selection is a real decision — see urethane vs. carbide in this pile.
  • The belt is the problem. A cupped, gouged, or splice-heavy belt gives the blade a surface it can’t seal against. No cleaner fixes a belt that’s failing.

The fix, in order

  • 1. Walk the head end with the belt running (safely, guards on): where does the material actually leave the belt?
  • 2. Check blade wear and tension against spec. Ten minutes. Most carryback ends here.
  • 3. Match the system to the material. Wet, sticky, or fine = primary plus secondary. Cleated or chevron belts = brush cleaner. One size does not fit all.
  • 4. Look at the belt surface. Gouges, cupping, splice condition. Fix the surface or the best cleaner made will still leak.
  • 5. Put it on a schedule. Blades on inspection intervals, not on “when someone complains.” That’s literally what our ACTAssure walkdowns are for.

Frequently asked questions

How much carryback is normal?

Zero isn't achievable — every belt carries some film past the cleaner. The practical standard: no piles, no caked return rolls, no daily shoveling. If housekeeping under the conveyor is a scheduled job, your cleaning system has room to improve.

Will a better cleaner stop the dust along my conveyor?

A lot of it, yes. Fine carryback dries on the return run and every roller taps it loose as dust. Plants are often surprised how much 'fugitive dust' is actually carryback in disguise.

Can I run a carbide blade on my belt?

Only if your splices are vulcanized. Metal-tipped blades and mechanical splices are a bad marriage — the blade snags the fasteners and one of them loses. With mechanical splices, spec splice-friendly urethane blades.

How often should blades be replaced?

It varies with material, tonnage and tension — from months to a year-plus. What matters is inspecting on a schedule and replacing at the wear line, not at failure. A worn blade damages nothing but your housekeeping; a dead one costs you rolls, tracking and cleanup labor.
