Toolbox Talk: Combustible Dust

The 5-minute version

  • If it burns as a chunk, it can explode as a cloud: wood, grain, sugar, coal, most plastics, many metals.
  • The layer you can write your name in is fuel. A dust layer about the thickness of a paperclip wire (1/32″) over enough area is a recognized explosion hazard.
  • The second explosion is the killer: the first blast shakes settled dust off beams and ledges, and that cloud levels buildings.
  • Housekeeping is explosion prevention — but no blowing dust into clouds with compressed air; vacuum or sweep it.
  • NFPA 660 now requires a Dust Hazard Analysis — insurers and inspectors ask for it by name.

Why this talk exists

Catastrophic dust explosions — grain elevators, the 2008 Imperial Sugar disaster that killed 14 — share one anatomy: a small primary event, then a secondary explosion fed by dust that had been allowed to settle on floors, beams, ducts and equipment for months. That’s why the modern standard (NFPA 660, which consolidated the old dust standards in 2025) treats housekeeping and hazard analysis as core requirements, not good intentions. The rule of thumb hasn’t changed: a layer around 1/32 of an inch — a paperclip wire — over more than a small fraction of a room’s footprint is a deflagration hazard waiting for ignition.

The rules that matter

  • Know if your dust burns. Kst and Pmax testing on your actual material answers it with data. “It’s never gone up before” is not a test result.
  • Deny it the ledge. Beams, cable trays, duct tops, motor housings, false ceilings — the surfaces nobody looks at are where the secondary charge accumulates.
  • Clean it right: rated vacuums or gentle sweeping. Blowing down with compressed air creates exactly the suspended cloud the whole program exists to prevent (allowed only under narrow, controlled conditions).
  • Control ignition: bonding and grounding on transfer points and collectors, hot-work permits taken seriously, no slipping belts or seized bearings left to glow.
  • The collector is the fortress: your baghouse concentrates the hazard by design, so its venting, isolation and maintenance are explosion protection — not just filtration upkeep.

How it happens — a scenario

Based on the kind of incident that happens every year

A wood-products plant runs a hammermill with a cyclone and baghouse. Fines have dusted every beam and duct-top for years — out of reach, out of mind. The floor gets swept; the steel never does.

A bearing on the mill runs hot, then hotter, then sparks into its own housing. The small flash inside the enclosure would have been a maintenance story — but the pressure wave rolls dust off five hundred feet of overhead steel, and the second event takes out the wall and puts three people in the hospital.

The investigation photographs are of ledges. Every facility with combustible dust has those ledges; the only question is what’s on them today. That’s the entire reason a DHA walks the plant looking up.

Talk it through

Five minutes of reading is worth less than two minutes of arguing. Ask the crew:

  • Run a glove along a beam or duct-top — what comes back, and how thick?
  • Do we have current explosibility data on our dust, and where does the DHA live?
  • Where do we still blow down with compressed air, and what would it take to vacuum instead?
  • What are our credible ignition sources this month — hot bearings, slipping belts, hot work, static?

Frequently asked questions

Our dust is 'just wood' — is that really explosive?

Wood flour is a textbook explosible dust, and wood facilities appear in dust-incident data constantly. Fuel is fuel once it's fine enough and airborne.

How clean is clean enough?

The working rule: if you can write your name in it, schedule it; if it approaches paperclip-wire thickness over more than ~5% of the floor-equivalent area (ledges count), treat it as an act-now hazard.

Does a DHA have to be repeated?

It must be reviewed and updated on a cycle (and whenever the process changes). A DHA describing a plant that no longer exists protects nobody.
